Carpet tile overview: Carpet tile producers expand their plans and price points-February 2018

After 20 years of rapid growth, the size of the carpet tile business has more than quadrupled, reaching a US$2 billion U.S. industry (calculated based on the factory price), which has changed the pattern of most commercial areas. The flooring category has matured in many aspects. Enter a new stage of its existence. Originally a plain and practical floor with fusion bonding and asphalt support, it has now developed into a wide range of high-performance, high-design, and basically environmentally friendly products, occupying a dominant position in the US$6 billion commercial floor market and accounting for the total sales one third. Although carpet tile is still growing at a healthy rate and continues to occupy a share of flooring in all commercial areas, it has not grown as it did ten years ago. This is part of the natural curve of new product categories because they have found an organic balance-we have I saw it in laminate flooring, and we will see it in LVT in a few years. For example, in the corporate sector, most projects no longer even use broad-width looms. Carpet tiles have become the main soft floor covering for institutions such as education, government projects, public space projects, healthcare, and retail. And in price-sensitive industries such as tenant improvement and the main street, it is quickly taking over from the wide range. At this stage of development, a major focus of the carpet tile industry is to penetrate the more challenging market, the last bastion of broad-width looms. The largest market is of course the residential market, but so far this has proved too elusive. Milliken tried it with Tesserae and Legato many years ago. Interface put all its effort into its Flor store, which is a great concept, but it was not completely successful. Others, like Shaw, took a closer look, but still flinched. The big box has immersed the toes in the water, and the carpets sold are mainly used for practical applications-garages and basements. The price point is a major obstacle to the residential market, and most of the wide carpets are far below the price point that carpet tiles can currently compete with. Carpet tiles have achieved greater success in the hotel market. Its public space carpet designs traditionally feature large patterns. These patterns can only be produced using specialized wide-width looms such as Axminster looms, and the rooms are averagely wide. Carpet tiles cannot match the price point of the loom. The design trend led by the lifestyle and soft brands of boutique hotels and large chain hotels has transformed from traditional forms, opening the door to carpet tiles. Generally speaking, in all hotels except top hotels, carpet tiles are becoming more and more popular. In terms of room carpets, the carpet tile industry has tried its best to create products at more affordable prices, but it is currently unable to match these upfront costs, so it focuses on other advantages. Installation is faster, cleaner, and waste is reduced, and the carpet is usually not laid under the bed, thereby reducing material costs. The tiles damaged by the guest's accident can be replaced instead of replacing the entire floor. In addition, guest room aesthetics are constantly evolving. LVT is used more and more in the entrance hall and even deeper into the room, so the idea of spreading a carpet throughout the space is no longer the previous standard. The elderly living market, which has many common features with the hotel market, still dominates broad-width carpets, and also opened the door for the installation of carpets. Another powerful broad market, now more like a niche market, is the high-end of corporate professional services, including law firms and financial institutions, where the board of directors and C-Suite offices make extensive use of lush, luxurious breadth and attractiveness. Human hardwood finish. There is also some demand for high-end retail. Carpet tiles cannot really match this look, although it may only be a matter of time before these stubborn traditional decorations adapt to popular aesthetic trends. The roots of carpet tiles Carpet tiles were invented by Heuga in the Netherlands nearly 60 years ago. It is a 10-inch square with a needle-punched surface and an asphalt backing. It serves the residential and commercial markets in Europe. In the early 1970s, Milliken, which recently entered the carpet business through the acquisition of Callaway Mills, sent two promising young employees to Europe in search of new carpet technology. Ray Anderson brought back the Heuga carpet tile concept, and Thomas Malone returned with the sintered carpet. Soon after, Ray Anderson left Milliken, obtained the right to operate the carpet tile, and started business with a group of investors. In 1973, he founded the International Carpet Company and set foot in the carpet tile business. Malone stayed at Milliken-by 1983, he served as president and chief operating officer. Both companies use welding technology on the backing of the reinforced structure into the carpet tiles. However, neither company was the first to produce carpet tiles in Collins and Aikman (later C&A Floor Covering, then Tandus) in the United States. Now, as part of Tarkett, Tandus Centiva began production in 1969 Carpet tiles, Powerbond was made a few years ago using invented technology, its six-foot-long PVC-backed nylon carpet. At that time, wide carpets were popular in the residential sector, but carpets designed for the commercial market were still quite new. Tufting technology has not yet developed tight enough specifications to make the surface dense enough to hide the joints of the carpet tiles. Collins & Aikman uses tufting, while Milliken and Interface establish themselves through fusion with the substrate. Ten years later, Mannington and Lees in the early 1980s joined. Interface, Milliken and Collins & Aikman led the growth of the American carpet tile industry. In the early days, carpet tiles provided few patterns and designs, which limited their functional applications in a range of commercial environments. Advances in tufting technology The next major development of carpet tile took place in the early 1990s. Based on the new tufting technology introduced in the late 1980s, this technology introduced narrower specifications that allowed the creation of denser surfaces. Since then, carpet tiles on the American market usually have the same basic structure: nylon face fibers (mainly solution dyed) are tufted to a polyester main backing (mainly non-woven fabric until five years ago) and fixed to Backing platform, hardcover or cushioning. However, the use of tufting technology for carpet tiles has a learning curve, which leads to a high floor failure rate and requires a new round of research and development. The inherent tension in the tufting process puts pressure on the surface, causing the edges of the tiles to curl. Technical adjustments coupled with the development of the main backing and the high-performance hardcover platform basically avoided this problem. This is when the carpet tiles really take off. Carpet tiles are not only suitable for technology-driven modern offices, but their ease of transportation, handling and installation is a godsend-think about maneuvering a 12-foot wide roller shutter lift and passing through the corridors of high-rise offices instead of transporting the carpet tiles on the ground . Trolleys, or install carpet tiles overnight under modular furniture, instead of the downtime involved in clearing the office space for wide installations. Advances in tufting technology opened the door to design, promoted the development of carpet tiles, and ushered in new manufacturers such as Shaw. By 1993, Mohawk entered the market through the acquisition of Lees. By the end of the 20th century, Interface's carpet tile sales in the United States reached 220 million U.S. dollars, Shaw reached 100 million U.S. dollars, and C&A Floorcoverings and Milliken followed closely behind. A fire at Milliken's Live Oak plant in 1995 destroyed most of its proprietary Millitron dye injection equipment. After the company was rebuilt, it replaced all the carpet tiles with padded backings. Other carpet tile manufacturers focus their business on hardcover tiles. In the past two decades, carpet tile designs have exploded. Some patterns celebrate the tile format, while others cleverly hide the seams through innovative design concepts-many were pioneered by David Oakey, working for Interface, who led the industry into biophilic design. Mills tried different installation modes, new adhesive systems, and floating floor methods, and recently tried different sizes and shapes, including plank formats that reflect the development of hard-surface flooring planks. As the commercial flooring market accepts LVT—all leading large carpet factories either manufacture their own LVT or outsource LVT procedures—the design concept is adapted and developed again, this time combining hard and soft surfaces. This is where we are today. Price point pressure Although in some applications, carpet tile can take away the potential market share from hard floor flooring, most of its share growth is at the expense of broad floor. In recent years, carpet tile manufacturers have made concerted efforts to produce more affordable carpet tiles to cope with wider carpets at lower prices. Most of the success comes from the use of fewer materials and the lower surface weight of the carpet tiles. This strategy helps the carpet tiles continue to grow. The wholesale price of carpets has dropped to about $12 per yard, but there are still wide carpets sold at half the price. The face weight can be reduced, but not too much. The golden rule of lightweight carpet tiles is not to reach the level where the seams can be seen, and the low-level ring structure in these lighter tiles has already posed a challenge to the design. Some manufacturers adopt direct tufting technology, which uses the fiber in the extruder directly for tufting, bypassing air entanglement, twisting, heat setting and related costs to produce a surface weight close to 10 ounces per square yard. Cheap carpet tiles. However, due to the lack of a large number of fibers, ceramic tiles have the low-key feel of plain woven products and the beauty of corduroy, and the application is limited, at least for now. And the colors tend to be clearer and cleaner, because they will not darken or mix due to air entanglement and distortion. In Europe, these low-key micro-tufted structures are actually in great demand. This look is also very popular in the leading design markets in the United States, such as Chicago, New York, and San Francisco. Some large end users, such as Apple, also like this structure. It may be that the US market is beginning to follow this trend. If this is the case, the carpet tiles will become lighter. Manufacturers Overview In the US market, the top ten designated carpet factories have a large number of carpet tiles plans, and many smaller factories also provide carpet tiles, although some factories support their products by cooperating with larger factories. For most large factories, carpet tiles are much larger than wide carpets. Most of Interface's carpet tiles use PVC hardcover versions, namely GlasBac or GlasBac RE, which provide recyclable components. It still uses bitumen backing in Europe because the bitumen itself comes from the diesel economy in Europe, not the lower-performance gasoline bitumen in the US, which meets the necessary performance requirements. In 1998, Interface acquired Heuga, a Dutch company that initially let Ray Anderson (Ray Anderson) see the potential of carpet tiles. The company still produces bituminous needle-punched tiles in a niche market in the United States. For a closer look, please visit any CVS. The company produces two square tiles-1m x 1m and 50cm x 50cm-and two rectangular-50cm x 1m and 25cm x 1m thin plates. The dough weight has increased from 11 ounces per square yard to 30 ounces, and its coarse wool products have even reached 40 ounces. At the high end, it uses ColorPoint tufting technology to create highly patterned and textured products. Last year, in response to the needs of the hotel, senior living and multi-family industries, Interface introduced a new backing, a felt polyurethane product with 85% post-consumer recycled content, called CushionBac Renew. Interface is a truly global manufacturer with production facilities in the United States, Europe, Asia and Australia. About half of the revenue comes from domestic business. Shaw Industries, which entered the game a bit late, quickly grew into the largest manufacturer of carpet tiles in the US market. Shaw's carpet tiles entered the market through Shaw Contract, Patcraft and Philadelphia Commercial. Approximately 95% of Shaw's carpet tiles use its EcoWorx fully recyclable polyethylene backing, and the rest use EcoLogix, a cushioned PET backing made from 100% recycled beverage bottles. EcoLogix ES adopts peeling and pasting process and can be installed in environments with humidity as high as 100% RH. About a year ago, it launched StrataWorx, a thinner, more affordable version of EcoWorx designed to help lower the price point. Shaw's carpet tiles range from 14 ounces to 40 ounces per square yard. Those heavier face weights are usually used in high-end enterprise applications such as law firms, banks, and consulting businesses. The structure of these high-end products uses technologies such as ColorPoint to produce complex multi-stage rings and cutting-edge shear designs. In price-sensitive markets such as tenant improvement and main streets, lower face weights are strong. The healthcare industry prefers products from 22 ounces to 30 ounces because they require density to meet the performance requirements of the healthcare environment, including retention under rolling loads. Just over a year ago, the company officially opened its newest carpet tile factory T1 in Adairsville, Georgia. For the Asian market, the company produces carpet tiles in Nantong, China. Tarkett's Tandus Centiva produces carpet tiles, wide carpets and Powerbond six-foot merchandise. For carpet tiles, it offers four types of backing: ER3 is its 100% recycled PVC backing and the longest; Conserv was launched in 2007 and is a 25% lighter PVC backing; Ethos was introduced in 2009 Carpet tiles, made of PVB (polyvinyl butyral), including 50% post-consumer ingredients from automotive safety glass interlayer; and Flex-Aire, its cushioning support, has been growing in the corporate, hotel, and education sectors. Ethos has proven to be the most popular backing, in part because it does not contain PVC, which is important to many regulators and end users. In addition, it has become increasingly difficult to recycle sufficient quantities of recycled PVC backed carpets to become ER3. Last year, the company used Omnicoat to enhance Ethos. Omnicoat is a moisture-proof layer that can be installed on any floor using Tarkett Tape. As long as it has no standing water, the carpet can be put down. The basis weight of most Tandus Centiva carpet tiles ranges from 17 ounces of twisted yarn to 26 ounces of ColorPoint products. The company can also tuft its Dynex solution dyed nylon 6 yarn directly from the extruder to produce as low as 11 or even 10 ounces of dry weight. The company can give many designs to the tiles, but it has a unique appearance, similar to plain weave fabric. In addition, its Dutch Desso business acquired in 2014 owns a small number of richly patterned Axminster woven carpet tiles for the casino market. Since acquiring Lees in 2003, Mohawk has been a major player in the carpet tile market. In fact, Lees's cube factory in Glasgow, Virginia currently produces 95% of Mohawk cubes and is adding a new extrusion compounding line. With the upcoming opening of its carpet tile factory in Belgium, the company is expected to become more global players in this category. About half of Mohawk's carpet tiles use EcoFlex ITC vinyl hardcover edition. But growing faster is the demand for EcoFlex NXT made from recycled polyolefin bottle caps and the cushioned version EcoFlex NXT Air. Both NXT supports announced no redlists. In floating floor installations using Mohawk's FlexLok label, carpet tiles with NXT backing can handle humidity up to 99% RH. For the main backing, the company uses spunbond nonwoven PET, woven PET and Low & Bonar's Colback, a nonwoven PET with a nylon skin. Mohawk produces tiles with surface weights ranging from 14 ounces to over 40 ounces. The sizes are 24"x24", 12"x36", 24"x48", and 36"x36" if needed. Most of the increase comes from the plank format. At the high end of the retail and corporate sectors, the heavier face weight is very strong, usually used to highlight specific areas and coordinate with the lighter face weight products. Since the mid-1990s, Milliken’s carpet tiles have been backed with polyurethane cushions. The seat cushion has two standard thicknesses, called Underscore and Comfort Plus. The facial weight ranges from 14 ounces to 30 ounces. At the beginning of this century, the company entered the residential market through the carpet tile program, which ended a few years ago. Milliken is famous for its Millitron dye injection printing machine, which uses this technology on many carpet tiles, but in recent years, it has also added solution dyeing products. The company has a well-established hotel business, which is mainly attributed to printing technology, which can create large-scale wide-format patterns for public space installations, and in the past few years, the industry's carpet tiles have grown, whether in guest rooms And public spaces. The company reported that its higher profile products not only serve the administrative space of owner-occupied buildings, but also serve sectors such as education, where universities are competing to attract students. Mannington has been producing carpet tiles for decades. In recent years, its carpet tile business has grown so fast that it is now twice as large as the broad carpet business. Ten years ago, Mannington and JJ Flooring (then J&J Industries) formed a joint venture to use the Mannington facility and added a polyolefin backing production line. The company is already producing PVC backing tiles. The joint venture ended shortly after Engineered Floors acquired JJ in 2016, and was replaced by a supply agreement, which will be gradually cancelled as Engineered Floors' carpet tile facility goes online. The termination of Mannington's partnership with JJ means that in the future, Mannington will have more production capacity, which will stimulate the company to develop its business, provide new price points and target new markets. Most of Mannington's carpet tiles use its Infinity and Infinity RE PVC hardcover-Infinity RE has 10% post-consumer recycled content from recycled carpets. Its Revolve polyolefin backing occupies a considerable market share, but the company reports that since everyone wants to use LVT, there is not so much demand for PVC-free products for specifiers and end users. Mannington also offers a foamed PVC backing called Infinity Cushion. Although most of the carpet tiles are tufted into the nonwoven main backing, Mannington has been tufted into woven polypropylene in the past, but Propex’s Artis woven PET backing has been used—in fact, Mannington is even on the back There was some cooperation during the development of the lining. The company also uses spunbond nonwovens in some of its products. Mannington carpet tiles have a surface weight ranging from 14 ounces to 35 ounces and are suitable for all commercial areas. Its standard tile is 24"x24", but its plank shape has undergone a major migration, 18"x36" and 12"x48", it can also be made 36"x36". JJ Flooring offers two types of backing, Nexus PVC hardcover and cushion PVC. Due to insufficient demand, it no longer produces polyolefin backings. As part of Engineered Floors, the company also produces carpet tiles for the Pentz mainstreet division of Engineered. By the end of the quarter, the new carpet tile factory in Dalton, Georgia should be up and running, and the company will no longer rely on the Mannington factory. JJ also produces another soft tile, Kinetex, which is made entirely of PET. Thanks to its exquisite styling, Kinetex has gained traction in the higher education and corporate markets. It is a breathable product, so it performs well in terms of moisture resistance. When installed with JJ's PreFix Mill Application Adhesive, it can handle up to 99% relative humidity. Most of JJ's carpet tiles weigh between 18 and 22 ounces. Although they weigh as low as 14 ounces and as high as 32 ounces, they are heavier and clustered with advanced technologies such as ColorPoint. They are mainly used in enterprises and hotels. application. Last year, after acquiring JJ, Engineered Floors purchased its assets shortly after Beaulieu declared bankruptcy. Beaulieu's residential business has been declining, but its commercial arm, Bolyu, is still a viable entity with close to $100 million in sales, including the Aqua hotel business. Bolyu sells wide-format carpets and carpet tiles — its carpet tiles have a unique backing made entirely of PET — and it also offers a PET soft-faced square, which was launched around the same time as JJ's Kinetex. Bentley Mills is located in the City of Industry, California, and produces carpet tiles and wide carpets. Carpet tiles account for more than 70% of sales. Until 2014, when the company launched its Affirma polyolefin hardcover tiles, Bentley's carpet tiles were mainly backed by its NexStep polyurethane cushions. Less than four years later, two-thirds of its carpet tiles have Affirma backing-and the percentage of Bentley's total sales of carpet tiles has risen from 40% to more than 70%. Last year, the company introduced a floating floor installation system called Affixx, which uses hook and loop systems such as Velcro to connect the carpet tiles to each other so that they can be installed on high-humidity sub-floors. It also expanded its carpet tile business, doubled its production capacity, and added a second ColorPoint machine. The company plans to add another ColorPoint later this year. Bentley's carpet tiles range in weight from 12 to 50 ounces, and are available in 24" x 24" squares, 18" x 36" rectangles, and 9" x 36" thick boards. In March last year, Bentley Mills was acquired by Balta Group, the largest carpet manufacturer in Europe, and listed on the Brussels Stock Exchange in June. Balta's products include Modulyss flat-woven carpet tiles, which Bentley has begun to sell in the United States. Balta also brings global influence and network to Bentley Mills. Bentley Mills exhibited at the Domotex in the Balta showroom last month. As part of the Dixie Group, Masland Contract launched its first carpets in 2007. These first carpets are 24"x24" with a face weight ranging from 20s to 30s. Now, it has running line carpet tiles with face weights as low as 14 ounces (up to 40 ounces), and new sizes include 12"x36 and 36"x36". Dixie's commercial operations also include Atlas Carpet Mills, which was acquired in 2014 on the West Coast Manufacturer. Atlas' tiles are supported by Masland's Alabama plant and can include heavier tiles, although it has recently expanded its plans to lower priced face weights and price points. Masland's carpet tiles have PVC hardcover Plates and pad backings made of needle-punched polyester have high post-consumer content. Cushioning support has been growing, especially in the high-end self-occupied business sector. Last year, the company changed its pre-coating from PVC It is EVA (Ethylene Vinyl Acetate). Looking to the future. Today, the development of carpet tiles requires a high degree of skill and complexity more than ever. In terms of market share and market penetration, the fruits at your fingertips have largely been Picked up. Future growth will depend on more complex strategies targeting the remaining market segments with new performance attributes and highly concentrated designs. The trend for floating floor installation is still in full swing. Eliminating adhesives can reduce floor failure rates, especially It is during the fast-paced construction cycle that there never seems to be enough time for the concrete to cure. The floating floor is also reminiscent of Interface’s Flor concept, where carpet tiles are marketed as customizable area carpets, not as a substitute for carpets Products. Considering the trend of office space to flexible space and wider environment, as well as the increasing attention to environmental issues, flooring that can be easily disassembled and reinstalled in different configurations or even different positions may be in line with the next wave of trends in the building environment. Synchronization. Carpet tiles provide very little pattern and design, which limits its functional application in a series of commercial environments. Advances in tufting technology The next major development of carpet tiles occurred in the early 1990s, based on 80 The new tufting technology introduced in the late 1950s introduced narrower specifications and allowed the creation of denser surfaces. A Floorcoverings and Milliken are close behind. Bentley Mills exhibited at the Domotex in the Balta showroom last mo
